Is this at the endstop or is the toolhead coming in contact with the printer’s frame?
If this is the case, then you could have a power glitch that is causing your problem.
There is no end stop at this location and x carriage is absolutely free on full length of x carriage.
Considering this fact I have replaced Smps with 20 Amps . And change Pi power supply also but no improvement.
I have created gcode file to identify problem source , it moves x carriage from 0 to 200. And Came back to 0. Then moves y gantry 1mm. This cycle repeats till y axis reaches 200. After that y gantry movement decrease for 1mm after every one cycle of x movement and reach to x ,& y at zero.
After running test g code plenty of time i suspect problem associate with x carriage movement only.
As machine halted during x movement only.
Initially i have doubt on heater cable, but test g code runs only x & y steppers so problem is most with x carriage only.
My next step is to run x & y carriage individually for number of times which gives more insight.
Raspberry Pi and MCU replacement is last pending steps.

You get a “b’Got EOF when reading from device’” in both attached klippy.logs
before “Timeout with MCU ‘mcu’ (eventtime=xxxx.xxxxxx)” is issued.
Don’t know how to interpret that.

One thing you didn’t try yet. How old is your SDcard?
I would give it a try with a fresh one. You can easily clone your old card to a new one with the “dd” command under Linux and start the print again.
SD card is Is approx 1 year old. I have one new card laying arround so I will replace it and update.
I have tried my sample G code on 29th April and surprisingly works without Disconnecting mcu.
I ran that g code approx. 5 to 7 time but machine run without any problem.
Then i have re flashed Pi & used fresh SanDisk sd card.
Run 12 hours print two times. I.e. 24 hour running time in 3 days. Machine working fine without Disconnecting mcu. (Machine running without filament)
I don’t know watheer sd cards created that fault or not.
Well , let’s see what happened on my next print.
Do I get that right, that you used the sdcard you used, when having troubles?

Nope since first time i faced problem i have not used webcam.
again printer stopped with MCU disconnecting fault. this time klipper is running wiht new card.

Don’t know that application. I use “Graph Klipper Stats”, the original. We might ask Sineos, if that is legit.

I have a suspicion, but nobody will like it.
Update on my trouble shooting is as below.
What I have already checked.
- Changed USB Cable.
- Removed Web Camera.
- Changed 10Amp. SMPS.
- Changed Raspberry PI Power Supply.(official raspberry pi 5 adaptor & 3 Amp. adaptor)
- Re-Flashed Raspberry pi with latest klipper image.
- Changed SD Card of Raspberry pi with latest Klipper image.
- Generate test G-code which moves only X and Y axis. (Nozzle and bed heating off)
X_Y.gcode (16.2 KB) - Changed Slicing Software. (Orca and Prusa slicer 2.9.0)
- Open MCU box and tightened all cables and connectors.
- check connector of all steeper motor for any loose connection.
- Check X and Y axis movement for any binding.
After above steps I faced similar problem randomly. i.e. three long print (12+ hours) tried without filament inserting which completed without any problem. but once in while machine showing MCU disconnection error.
Recently i have changed Raspberry PI on which klipper is running. and used spare Raspberry PI2W.
machine is running ok with my test G-code so I have started printing with filament. print time is around 11 hours.
What is to be checked/changed so far
- Change MCU Board.
- Check all cables form MCU to each devices for any insulation damage or shorting with ground.
A few questions back:
- When the test fails randomly - where is the toolhead? I’m still thinking about your posts above where the toolhead was at the right side of the printer. Is this still the case?
- What OS are you running on the Raspberry Pi? What do you installed other than Klipper?
- What is the “PI2W”? What is the OS and what apps do you have installed on it?
Every time fault occured tool head position is at far end from x home posion. arround 190 to 198 mm.

To use a Shanin term, this appears to be a “Red X”. What happens if you run a print (with the rPi 4B) that doesn’t go past 180mm?
Let’s see if you can do prints without errors on smaller models that don’t go across the printer.
I’ve been following this thread and I just did a quick scan and there are some things I’m not sure of. Please bare with me for a few questions so I can be level set on things. I know they may be answered above but there’s a lot to go through.
What kind of analysis has been done on the main controller board (the “AVR Atmega1284P”)? Is this the board that came with the printer?
You said that you’ve been running reliably for a year before these problems started. What was the firmware you were running and did you connect your “AVR Atmega1284P” to any kind of host?
I just looked at the latest klippy.log from the “New SD Log.zip” you posted. There are quite a few “TIMELAPSE” macros in you printer.cfg - what are they and what happens when you run without them?
I can’t remember what are the default mainsail.cfg macros - are you running them or are your PAUSE, CANCEL different? If they are different, what happens if you run the default mainsail.cfg macros?
The question I was really asking was what other apps do you have installed on your rPi 4B other than Klipper. Is there anything of note?
I think you installed Klipper using KIAUH - is this correct or did you use the MainsailOS available to the rPi?
Same questions as with the rPi 4B - any other applications running on it and how did you install Klipper?
Can you confirm that you can run the same gcode files that are failing on the rPi 4B with the rPi Zero 2W without failing? You’re implying that but I want to make sure I’m reading this correctly.
Final question, what is the printer.cfg running on the rPi Zero 2W? Is there any difference between that and the rPi 4B?
So, it seems there are two pieces of very significant information here. The first is that the errors occur when the toolhead is at an extreme position and the other is that you can run without issue using the rPi Zero 2W as your host.
Unless there’s something I’m missing, then I would suggest that you focus your efforts around these two facts.
